Replacing Magnetic Wedges with Non-Magnetic Wedges in Electric Motors: Case Studies

This paper presents a technical evaluation of the effects of replacing magnetic wedges with non-magnetic wedges in medium- and high-voltage induction motors, using a broad set of real-world case studies and detailed analytical modeling. While magnetic wedges have been shown to enhance motor efficiency, power factor, and insulation life by reducing core and stator copper losses, they are also prone to mechanical failure, often prompting their replacement with non-magnetic alternatives. Through rigorous case study analysis, the results confirm that substituting non-magnetic wedges typically leads to higher energy consumption, increased operational temperatures, and shortened insulation life. Although non-magnetic wedges provide mechanical reliability and lower cost, their negative effect on energy efficiency and long-term performance must be carefully weighed. For high-inertia or high-starting-torque applications, non-magnetic wedges may offer improved starting and pull-out torque, but at a cost to operational efficiency. In wind generator applications, specifically the widely deployed 2.4 MW induction generators, widespread wedge failures have led the industry to consider a shift toward non-magnetic wedges; however, this may exacerbate thermal and aging challenges. The study concludes that wedge material selection should be based on a thorough engineering assessment of the application - balancing reliability, energy cost, insulation life, and specific load requirements rather than basing it on cost or standard practice alone.
