AI-Augmented DFMEA: From Manual to Context-Aware Automation

SUMMARY & CONCLUSIONSThe current state of Design Failure Mode and Effects Analysis (DFMEA) is challenged by structural complexity, resource intensity, and a limited ability to adapt to dynamic product development. This paper establishes that traditional, tabular FMEA methods are fundamentally constrained by the combinatorial explosion of failure chains, leading to high susceptibility to human error and a severe inability to maintain currency with ongoing design changes. We argue that the required leap in analytical capability demands a shift from manual documentation to a data-driven computational approach. This paper analyzes the architectural requirements for such a system, focusing not on the AI model itself, but on the prerequisite challenge of context engineering—the meticulous integration of vast, heterogeneous knowledge sources. Furthermore, we propose that the definition of a "good" FMEA must transition to a multi-dimensional, contextual evaluation, acknowledging that no single metric can suffice for the varying compliance, speed, and consistency needs across different industries. We conclude by outlining the essential role of a mandatory Human Oversight Protocol to ensure safety, accountability, and the continuous validation of the underlying knowledge base.
